The biggest residential furnace is something like 135000 BTU, which is sufficient to heat a house upto 6500 Sq Ft (incl. basement). So many houses starting at 6000 Sq Ft (incl. basement) would consider using two units.

One for second floor and one for first floor/basement. It is also very energy efficient since you can turn down the one for first floor/basement at night.
And you can't compare residential HVAC vs. those used in mutli-residential building. They are not the same.

The blower is significantly less powerful when you have two units. The noise is just same as when you have one unit.

My house has 2 sets of furnace and AC. But I could not say much because the house is very different from others.

The cost of the gas is not higher though... I think.

In my condo town house, I have a set of furnace in second floor too. Which need a small room like 2 square meters. It is not very noise...
